i have the cheaper renogy charge controller ( i should havee got the good one but too late now)

the wiring block terminals are the real weak spot in the thing i'd say. especially the panel connectors which get connected and disconnected all the time.

does anyone have a better way of connecting the panel?

i have drilled a couple of 1/2" holes through the van floor to get the cables out but i always remove the cables when driving.

maybe i need to go to an autoparts store and find a high current connector of some kind.

That connection is meant for a permanent installation...

I agree 100% that that is the weak link in the system.  The new controllers have a larger opening, so that problem is not as bad.

However, several people here have set up extension cords to carry the power to the controller. You have the wires coming into the controler going to a power plug receptacle mounted permanently, and the wires from the panel going into a plug that gets plugged into a cord.
 
I have the positive panel to controller wire fused.  I simply pull the fuse if I need to.
 
Constantly disconnecting electrical connections is hard on them so you want to run a wire from the controller, through the floor to a quick disconnect (if I understood you correctly). SAE quick connects are the cheapest and easiest but they are not very durable. Anderson Power Poles are ideal and is what I would recommend. As others have said, if you know how you can easily turn a standard 110 volt extension cord into quick disconnects and is a very good idea.
